Avoid Pitfalls: Critical Risks in Solar Ground Screw Foundations

  1. The "Cold Galvanizing" Fraud: Many suppliers offer "Zinc Plated" or "Cold Galvanized" screws to lower costs. In acidic or moist soil, these will rust through in 3-5 years. For a 25-year solar project, NEVER accept

    anything less than ISO 1461 Hot-Dip Galvanizing (80μm - 100μm average thickness). Always request a zinc coating thickness test report.

  2.  Helix Weld Integrity (The "Pull-out" Risk): The helical blade is what holds your project down. "Spot welding" or "Tack welding" the helix to the pipe is a recipe for disaster in high-wind zones. Insist on Full-

    Circumference Continuous Welding (AWS D1.1 standard)
    . If the helix snaps off during installation or a storm, the pile loses 90% of its pull-out resistance.

  3.  Pipe Wall Thinning: To save steel, some factories use 2.75mm pipes but label them as 3.0mm. In hard soil, a thin-walled pipe will buckle or twist under the high torque of the hydraulic pile driver. Always verify

    the actual wall thickness with a micrometer before the screws leave the factory.

  4.  Ignoring Soil Reports (Torque vs. Depth): A common mistake is stopping the installation once the screw reaches a certain depth. If the soil is too soft at that depth, the Installation Torque will be too low, and

    the pile will sink or pull out under load. You must monitor torque levels; if the ground is weak, you must use longer screws or larger diameter helices.

  5.  Flange Misalignment: If the flange plates are welded slightly off-center or tilted, your Photovoltaic Brackets will not align. This leads to massive labor costs on-site as workers struggle to force the rails into place.

    Our flanges are secured in precision jigs before welding to ensure a ±1mm tolerance.

  6.  Dissimilar Metal Corrosion (Galvanic): Never bolt aluminum brackets directly to the steel ground screw flange without an isolation gasket or proper washer. The chemical reaction will accelerate the corrosion of

    the aluminum, potentially compromising the structural connection of the entire array.

  7.  "Blind" Installation near Utilities: Never drive a ground screw without a clear underground utility map. Striking a buried cable or pipe is not just a project delay—it’s a massive liability and safety hazard.
